Trailer Brakes of 23 Foot StarCraft Hybrid Travel Trailer Intermittently Lock Up  

Question:

I have a 2004 Toyota 4Runner all wheel drive V8, and a 23 ft StarCraft Travel star hybrid camper. After approximately 1000 miles of towing with no issues, my brakes on the camper suddenly locked up, but only on one wheel. I took it to a shop where they replaced the magnets, turned down the rotors or drums I cant remember and adjusted the brakes, which cost several hundred dollars. As I was leaving, a few blocks down the road, the brakes again locked up on me at a red light. I immediately called them and was told to bring it back, saying the controller wasnt adjusted properly. They couldnt get it adjusted either, so they they swapped out the controller, thinking it was bad, tho it was only 3 weeks old, that didnt help, so they replaced the wiring harness from the controller to the truck... still the problem remained. So they told me my truck was wired wrong, and I left it to be rewired. Another $200 and still the same problem. I took it to someone else who adjusted the brakes and suggested the controller, a Tekonsha Voyager, was sensitive to level and perhaps had been bumped out of level. I replaced it with a P2. I still have the problem. The thing is that its random. After installing the new controller, I took my camper around the neighborhood, testing and setting the controller. Even putting it on boost 1, which seemed to work. I took it about 70 miles to a friends house and got almost all the way there before there was a problem. It did it also when I left, so I turned off the boost, and babied it home, driving very slow, trying not to use the brakes. I since had my truck brakes replaced, along with the calipers, on the front wheels. I took the camper on another trip, stopping at several red lights and stop signs along the way, and had no problem until about 90 miles from home. Coming back, the locked up a couple times, skidding instead of stopping, so again, I babied it all the way home, driving slowly and beginning my stops very far from the actual stop. Its pretty scary not knowing if the camper is going to stop or skid. I had my brother tow it around the neighborhood with his truck, and while they didnt lock up, he said they didnt behave like his. And again, it was only around the neighborhood. Im ready to sell the camper and get a smaller one, but Im not sure the problem will be solved. I have asked everyone, and no one seems to know what the problem might be. Any ideas?

Since you've had the brake controller, brake magnets and wiring adapter pigtail replaced, I think it's safe to rule out each of those components.

You've had somebody tow the trailer around with a different truck without the problem being recreated. Is it possible for you to tow a different trailer that's equipped with electric trailer brakes using your truck? This would effectively rule out your truck as being the problem.

The fact that the problem you're experiencing is intermittent is what's making it so difficult to track down and repair. If the issue happened all the time, it wouldn't be so difficult. I have a sneaking suspicion that there's a corroded or loose connection somewhere in the brake output circuit.

Check the 7-way trailer connector on the vehicle and on the trailer. Closely examine the plug and socket for damage, excessive wear or corrosion. If you can see green or white corrosion on the pins and sockets of the connector, there's a good chance the corrosion has spread to the interior of the connector. This corrosion could bridge the 12-volt accessory circuit with the brake output circuit, which would explain the brakes intermittently locking up on you. If the connector on the vehicle is corroded or damaged, you can replace it using part # 20137.

Check the connector on the trailer, checking for damage and corrosion as mentioned above. If the connecetor is damaged or excessively corroded, you can replace it with part # A7WCB. Trace the brake output circuit from the trailer connector out to the brake magnets, making sure all wiring connections are secure. Make sure that each brake magnet has one lead connected to the brake output circuit and the other lead securely grounded to the trailer frame.
